Why a Single Hat Costs a Little More per Piece

Every decorated hat involves two kinds of work. Some happens once per design: turning your artwork into a stitch file, setting up the job and building your mockup. The rest happens once per hat: hooping the cap, running the machine and trimming threads. On a 50-hat order the one-time work is shared 50 ways. On a single hat, that one hat carries all of it.

Here's how the one-time $35 embroidery digitizing fee spreads out:

Hats in the order Digitizing share per hat
1 $35.00
12 about $2.92
48 about $0.73

That's the main reason small orders cost more per piece. The blank, the stitch count and the number of placements set the rest of the price. Each product page shows the live price for that hat, and our custom hat cost breakdown walks through every factor.

How we keep small orders fair

  • The fee is one-time per design. Reorder the same logo next month, or stitch it on a polo, and you won't pay it again.
  • The file is yours. Once digitizing is paid, you can download the stitch file from your account and reuse it wherever you like.
  • Printing has no setup fee. For a one-off hat with full-color art, DTF printing skips setup entirely.

Which Hat Styles Work Best for Small Quantities

Every style in the collection can be ordered as a single piece. A few make especially easy one-offs:

  • Trucker hats: a foam or cotton-twill front with a mesh back. The firm front panel takes embroidery, patches and prints cleanly, and the mesh breathes in Florida heat.
  • Snapbacks and flat bills: a structured six-panel crown with a plastic snap. Great for bold lettering, and one size fits most adults.
  • Baseball caps: a mid-profile crown and pre-curved bill. The safe all-rounder for a first branded sample.
  • Dad hats: unstructured washed cotton with a strap back. Best with small initials or a short word.
  • Beanies: a cuffed knit fits a logo up to about 2.25 inches tall on the cuff.

For a gift, adjustable closures are the low-risk choice. Most fit roughly a 7 to 7 5/8 hat size, about 22 to 24 inches around, so there's no sizing guesswork. If you're ordering a fitted for someone else, get their size first.

You can also mix styles and colors in a small order: a black trucker for you and a khaki dad hat for your business partner, both carrying the same logo.

Embroidered or Printed: What Works Best at Low Quantity

On a small order, the decoration method changes the math more than anything else.

Method One-time setup Best low-quantity use
Flat embroidery $35 digitizing per design A logo you'll reorder or add to other garments
3D puff embroidery $35 digitizing per design Raised, bold lettering on a structured front
DTF print None Full-color art, photos and gradients on a one-off
Embroidered, PVC or leather patch Quoted with your mockup Badge-style looks on truckers and five-panels (embroidered patches have no minimum; PVC and leather minimums vary by type)

Choose embroidery when the design is your business mark. Thread is the most durable decoration on a cap, it holds up to sweat and sun, and the stitch file you pay for once covers every future order. Browse embroidered logo hats to see flat stitching on different crowns.

Choose DTF printing for a design you'll only make once: a family photo, a detailed illustration, a gradient or a birthday graphic. With no setup fee, a single printed hat is the lowest-cost way to get full color onto a cap.

Check the details. Lettering stitched on a cap should be at least about a quarter inch tall, and hairlines or tiny taglines get lost in thread. If your artwork fights the needle, print it instead. Screen printing (for 100+ pieces, through our team) suits larger shirt runs, not a handful of hats.

Is There a Setup Fee? Digitizing Costs Explained

An embroidery machine can't read a PNG. It needs a stitch file, and digitizing is the step where your logo is mapped into stitches: the direction each fill runs, the underlay that keeps letters from sinking into the twill, the density, and the pull compensation that keeps edges crisp on a curved crown.

  • Embroidery: $35 one-time per design, downloadable from your account once paid.
  • DTF printing: no setup fee.
  • Screen printing: setup quoted with orders of 100+ pieces.

Looking for embroidered hats with no minimum and no setup fee? Here's the honest answer. A logo in thread always needs a stitch file, and that's the $35 (an embroidered name is a flat $10, with no digitizing fee). What you won't see is a repeat charge for the same design. If zero setup matters most on a single piece, a printed hat gets you there.

A Personalized Hat as a Gift or a One-Off

Single hats suit personalized moments: a graduate's name on the side of a fitted, "Captain" across the front for a new boat owner, a wedding date for the couple, or a dog's name for the person who never stops talking about the dog. For text-led layouts, start with Custom Name Hats & Personalized Text Caps.

A small group order works the same way. Send the list of names and sizes, and each personalized version gets its own mockup so you can check spelling and spacing before anything is stitched.

Logo Hats for Startups: Testing a Branded Design Before Bulk

A single hat is the cheapest way to learn whether your logo works on a cap before you commit to a run. A real sample shows things a screen can't:

  • Size on the crown. Front logos usually land between 2.5 and 4 inches wide and no more than about 2.25 inches tall. A sample tells you which end looks right.
  • Thread color outdoors. Navy thread on a black cap can vanish in sunlight. A lighter tone or a white outline may read better.
  • Detail. Fine lines and small taglines that blur in thread show up immediately.
  • Fit and feel. Your team may prefer a soft dad hat to the structured trucker you planned.

Order one or two in different colors, wear them for a week, then order the run. The digitized file from the sample carries forward, so the fee you paid for the test isn't wasted, and you own it for future branded pieces. Building out a uniform? We also offer no-minimum embroidery on other apparel, from polos to jackets.

From a Handful of Hats to a Bulk Run

When the sample works, scaling is simple: same file, same approved mockup, bigger quantity. The price per hat falls as quantity rises, because setup is shared across more pieces and longer runs are more efficient to produce. When you're ready for dozens or hundreds, our bulk page explains volume pricing tiers for crews, leagues and giveaways.

Ordering one hat, step by step

  1. Pick a style and color from the collection above.
  2. Upload your artwork. SVG or PDF files are best; a high-resolution PNG or JPG is accepted, and AI and EPS files upload in our 3D Custom Designer too.
  3. Tell us the placement: front, side, back or a combination.
  4. Design it in our 3D Custom Designer. Preview it before anything is produced. Bulk orders of 100+ pieces get a free mockup.
  5. Approve it, and your hat is made and shipped anywhere in the US. Orlando-metro customers can also pick up at our Orlando-area warehouse.

Frequently Asked Questions

Can I order just one custom hat?

Yes. There's no minimum on any style, so you can order a single hat with a branded logo, a personalized name or a full-color print. Embroidered logos have a one-time $35 digitizing fee per design, embroidered names are $10 per name, and printed hats have no setup fee. You'll see your design live in our 3D Custom Designer before anything is produced.

Do you charge a setup fee for a single hat?

Only for embroidered logos and artwork; embroidered names are $10 per name. Each new embroidered design has a one-time $35 digitizing fee, and you can then download the stitch file from your account, so reorders of that design skip it. DTF printing has no setup fee, which makes a printed hat the lowest-setup single order.

Are there no-minimum trucker or snapback hats?

Yes. Trucker hats, snapbacks, flat bills, dad hats, baseball caps and beanies can all be ordered one at a time. Truckers and structured snapbacks make especially good single-hat picks, because the firm front panel holds embroidery, patches and prints cleanly.

Is it cheaper to order hats in bulk?

Per hat, yes. One-time setup is shared across more pieces, and longer runs are more efficient to produce. A $35 digitizing fee adds $35 to one hat but well under a dollar per hat across 48. Many customers find the best path is one sample first, then a bulk run from the same file.

How long does a single custom hat take?

Timing depends on the decoration method, the quantity and how quickly you approve your mockup. Tell us your in-hand date when you request a quote. If it's tight, rush production is available, with the rush fee quoted with your order. Hats ship anywhere in the US, or Orlando-metro customers can pick up at our Orlando-area warehouse.

Can I get one hat in a style that isn't listed?

Tell us what you're after and we'll suggest the closest blank we carry. We decorate the hats we supply rather than hats customers send in, which lets us match the stitch file, backing and placement to a crown we know. Every style we carry can be ordered as a single piece.
