How Much Do Custom Patches Cost?

How much do custom patches cost? The price comes down to five things: size, patch type, thread coverage and colors, backing, and quantity, plus any one-time setup. With us, an embroidered design carries a one-time $35 digitizing fee, each product page shows the live per-patch price for the quantity you enter, and that price falls as quantity climbs. Below is how each factor moves the number, with worked examples, so you can design a patch that fits your budget.

Five Factors That Set Patch Prices

1. Size

Size is the biggest single driver. Patch size is usually figured as the average of height and width, so a 3" x 2" patch counts as 2.5". What surprises people is how fast cost grows with size: a 4" patch has four times the area of a 2" patch, and at the same coverage it needs roughly four times the stitches.

2. Patch type

Embroidered, PVC and leather patches are made in completely different ways. Embroidery needs a stitch file. PVC needs a mold for each design. Leather needs tooling to deboss or engrave the mark. The setup and the material both change the price. PVC and leather pricing includes any tooling and is shown in your quote.

3. Thread coverage and colors

Coverage is how much of the patch is stitched. At 50%, the twill shows through as the background; at 75%, most of the surface is thread; at 100%, every part is stitched. More coverage and more colors mean more stitches and more thread changes.

4. Backing and border

Plain sew-on is the simplest backing. Iron-on adds a layer of heat-activated adhesive, and hook-and-loop adds material and a sewing step. A smooth outline takes a merrowed border; an intricate cut-to-shape silhouette takes more finishing work.

5. Quantity

Setup work is the same for one patch or a thousand, so a bigger order spreads it thinner. Longer runs of one design also mean less machine changeover per piece. Both push the per-patch price down as quantity rises.

How Quantity Changes the Price: 1 vs. 50 vs. 500

Here's what the one-time $35 digitizing fee adds to each embroidered patch at different quantities:

Patches ordered One-time digitizing fee Setup share per patch
1 $35 $35.00
12 $35 $2.92
50 $35 $0.70
500 $35 $0.07

Two things happen as you move down that table. Setup stops mattering: by 500 pieces, the $35 fee adds seven cents a patch. And the base price of the patch itself drops, because the same design runs longer with less changeover. Enter different quantities on a product page and you'll see where the price steps down for your size and backing.

The practical takeaway: if you'll need more patches within a year, ordering them together usually costs less than two separate small orders. Reorders don't pay the $35 again, but the base price still reflects the quantity of each order.

Embroidered, PVC and Leather Costs Compared

Embroidered PVC Leather
Setup Stitch file ($35 one-time per design) Mold for each design Debossing or engraving tooling
Cost at 1–25 pieces Lowest of the three Highest; a short run carries the whole mold Higher than embroidery
Cost at volume Very economical Competitive once the mold is spread out Competitive for simple marks
Best value when Most logos, names and crests Waterproof gear, fine detail, outdoor brands Hats, denim and premium merch

Embroidery is almost always the cheapest place to start, especially for a handful of pieces. PVC costs more up front because each color layer is poured into a mold made for your design, but it holds fine lines, shrugs off water and wins on durability for tactical and outdoor gear. Leather patches come in genuine and faux leather. Faux leather usually costs less and handles washing better, while genuine leather ages with the hat or jacket. A simple one- or two-element mark keeps leather tooling straightforward.

Add-Ons and Backings: Custom Options That Change the Price

These choices add cost, so pick them on purpose:

  • Hook-and-loop backing: worth it when patches swap between vests, packs and caps or come off before washing. Skip it for a patch that will be sewn on and stay.
  • Iron-on backing: saves you a trip to a tailor, which often saves more than it costs.
  • Full coverage: gives the richest look, but 75% coverage looks nearly as full on most designs.
  • Cut-to-shape outlines: dramatic for mascots and silhouettes, but a circle, shield or rectangle costs less to finish.
  • Larger sizes: a jump from 3" to 4" is a bigger cost jump than it looks, as the area math above shows.
  • Rush production: rush orders are available for a fee quoted with your order; tell us your in-hand date and we'll confirm it before you approve.

Where the Savings Start on Branded Bulk Orders

Setup fees are one-time per design: reorders, and the same design on other products, never pay them again; only a design change needs new setup. That rule is where companies save the most. A worked example:

  • Year one: a contractor orders 60 logo patches for crew jackets. The $35 digitizing fee is paid once, about $0.58 per patch in setup.
  • The same logo on 24 polos: stitched directly with the same file, no new digitizing fee.
  • Crew tees, screen printed in 3 colors: a separate one-time screen setup, quoted with a 100+ piece order and never charged again for that design.
  • Year two: 30 more patches for new hires, with no setup fee at all.

The base price for each order follows its own quantity, so larger batches still cost less per patch. If you're planning hundreds or thousands, our bulk patch pricing page shows how volume works across patch types.

Budgeting for a Single Personalized Patch

There's no minimum on embroidered patches, so one personalized patch is a real option for a gift, a memorial, a retirement or a pet portrait. A single embroidered patch costs:

  1. The one-time $35 digitizing fee for the new design.
  2. The patch at the quantity-1 price shown on the product page.
  3. Shipping, or pickup: Orlando-area customers can pick up finished orders at our warehouse, or we'll ship anywhere in the US.

Because setup is already paid once you've ordered one, a second or third patch adds only the patch price. Many people add a spare, or a matching patch for a sibling or a teammate. If you later want the same design stitched on a hat or a hoodie, it doesn't pay setup again. Ready to go? Order a single patch and you'll see a digital mockup to approve before anything is produced.

The Rest of the Budget: Shipping and Attachment

Two costs sit outside the patch price:

  • Shipping: calculated at checkout for your address and order size. Patches are light and flat, so they're among the cheapest decorated items to ship.
  • Attachment: ironing a patch on yourself costs nothing. Sewing is free if you do it, but a tailor or leather shop charges labor, and prices vary by shop, patch size and garment. Leather vests and lined jackets take longer. We decorate the blanks we supply and don't attach patches to garments you already own, so if you'd rather not attach patches at all, buy hats with the patch already on them or have your logo stitched straight onto garments we supply.

Ways to Lower Cost Without Losing Quality

  • Measure the spot, then size the patch. A hat front rarely needs more than about 2.5" tall.
  • Use 50% to 75% coverage and let a twill color you like be the background.
  • Keep to a few strong colors. It reads better at a distance anyway.
  • Use one design across products. One digitizing fee covers patches, hats and polos.
  • Order spares now. The setup is already paid, and a larger quantity lowers the base price.
  • Compare total cost, not the headline price. A shop with a 50-piece minimum can cost more than a no-minimum shop when you only need 12. Our guide to choosing where to order lists what to compare.
  • Ask whether a patch is the right answer. On a polo or hoodie we supply, direct embroidery skips the patch and the attachment step. See our embroidery pricing to compare.

Frequently Asked Questions

Why are small patch orders more expensive per piece?

Because setup is the same no matter how many patches you order. A one-time $35 digitizing fee is $35 per patch on an order of one and seven cents per patch on 500. The patch itself also costs more per piece at very low quantities, since the machine is set up for a short run.

Is there a setup or digitizing fee?

Yes, for embroidered patches: a one-time $35 digitizing fee per design. The stitch file is then downloadable in your account. Setup fees are one-time per design: reorders, and the same design on other products, never pay them again; only a design change needs new setup. You'll see a mockup before you pay for production.

Are PVC patches more expensive than embroidered?

Usually, yes, especially in small quantities, because every PVC design needs its own mold and each color is poured in a separate layer. As quantities grow, the mold cost spreads across more pieces and PVC becomes much more competitive. It's worth the premium for waterproof, highly detailed or outdoor patches.

How much do custom embroidered patches cost for a single piece?

A single embroidered patch costs the one-time $35 digitizing fee plus the quantity-1 patch price shown on the product page for your size and backing, plus shipping. The live price updates as you change size, backing and quantity. Adding a second patch of the same design costs only the patch price, since setup is already paid.

Does putting the same patch design on a hat cost extra setup?

No. Setup fees are one-time per design, so the same design on a hat, a polo, a hoodie or a different patch size doesn't pay setup again. Only a design change needs new setup. The hat or garment itself is priced on its own product page.

How much do custom patches cost to reorder?

Less than the first order, because there's no setup fee on a reorder of the same design. You pay the patch price for the quantity you're ordering, plus shipping. Keep the same size, colors and backing and the new batch will match the first one.
